Casing Hanger Load Paths in High-Pressure Wellheads

A wellhead must do two contradictory jobs at once: hang the full weight of each casing string and contain wellbore pressure through the annular gaps between strings. The casing hanger is the component that transfers that axial load into the wellhead body, and when its load shoulder or sealing surface is mis-engineered, the result is casing drop, gas migration, or a failed pressure test that forces a rig re-entry. The global wellhead equipment market was valued near USD 9 billion in 2026 and is projected to expand at roughly 5.4 percent per year, driven mainly by HPHT and deepwater development where hanger loads and pressures are extreme.

Slip-Type and Mandrel Hanger Configurations

Slip-type hangers grip the casing wall with segmented slip teeth that bite under load, making them practical for surface casing where string weight is high; the slip bowl geometry controls how the gripping force is distributed around the pipe circumference.

Mandrel, or threaded, hangers carry the string through a machined thread connection and transfer load onto a 45 degree shoulder in the casing head bowl, giving a well-defined load path and full-bore access.

Weight-set designs let casing dead weight energize the seal automatically, while manually energized designs use lock screws or injection ports to set the packing after landing.

Load Shoulder and Casing Weight Transfer

The 45 degree load shoulder is the primary load-bearing surface, and its diameter, surface finish, and hardness determine how much casing weight the head can support without brinelling or fretting.

High-capacity slip hangers in modern systems are tested to 3 million pounds of casing load, and deepwater wellhead designs have demonstrated total suspended casing weight beyond 8.9 million pounds across multiple strings.

Load transfer must survive not only static weight but also bending from wellhead movement and thermal cycling; lock rings and preloaded lockdown mechanisms resist casing hanger upthrust that can occur during pressure testing or thermal expansion.

Metal-to-Metal Sealing Below the Hanger Neck

The annular seal below the hanger is the second critical function: metal-to-metal designs, including recessed-pocket seals protected while running through the BOP stack, are qualified for gas-tight service in sour and high-temperature wells.

Elastomer and injected-seal alternatives suit moderate service, while energized metal seals carry the highest ratings, with qualified systems reaching 30,000 psi at 450 degrees F under API 6A Annex F.

Seal selection must match the pressure and temperature class of the wellhead, because a seal that passes a cold static test can leak when cycled through thermal and pressure transients.

Material Selection for Sour and HPHT Service

Hanger bodies and lock rings are typically forged from AISI 4130 or 4140 low-alloy steel, with ASTM A694 F52 to F65 grades for higher strength; the forging reduction ratio is usually held above 6:1 to ensure grain flow follows the load path.

For sour wells, material grades must comply with NACE MR0175/ISO 15156, and hardness is controlled below the sulfide stress cracking threshold; precipitation-hardened stainless steels such as 17-4PH and nickel alloys are specified for the most aggressive service.

Temperature class covers the full range from arctic service at -60 degrees C to HPHT ratings above 200 degrees C, and each class changes the required Charpy impact values and testing protocol.

Verification Testing and Quality Control

Production verification includes ultrasonic, magnetic particle, and liquid penetrant examination of the forging, followed by pressure testing of the assembled hanger and seal system against the rated working pressure.

Running tools, pressure-test tools, and retrieval tools are integrated into the system so the hanger can be landed, tested, and if needed retrieved in a single trip; API 17D qualification adds bending and combined-load testing for subsea applications.

A casing hanger is only as reliable as its load path, seal geometry, and material pedigree. Specifying a forged hanger with a verified 45 degree shoulder, a metal-to-metal seal matched to the well class, and NACE-compliant materials protects the wellhead investment for the life of the well.
