How are Sucker rods manufactured?

Mar 12, 2024

Sucker rods are a critical component in the efficient operation of oil wells using rod pump artificial lift systems. Vigor will provide an in-depth overview of a manufacturing process that stands up to demanding oilfield service. We will cover the quality control checks performed at each stage to deliver maximum reliability and longevity in oil well pumping applications.

1. Inspecting Raw Steel Rods and Performing Quality Cutting

The process starts with quality hot-rolled or cold-rolled steel rod stock up to 120 feet in length. Trained personnel visually inspect the straightness and surface quality of the raw steel. The rod is then cut to the specified length using an automated rotary cutting saw. This produces an extremely square and accurate cut end to facilitate joining during subsequent manufacturing steps.

2. Precisely Machining and Threading the Sucker rod

Next, computer-controlled lathes precisely turn down and machine the rod to achieve the required outer diameter and straightness tolerances. A threading die then cuts the precision pin, box, or other connections on the ends per API specifications. Skilled workers verify the thread dimensions using go/no-go gauges to identify any out-of-tolerance threading.

3. Induction Heat Treating for Strength and Flexibility

The products undergo induction heat treatment to enhance their strength, fatigue life, and flexibility. This involves heating localized areas of the rod using a copper coil through which a high-frequency alternating current flows. The heat-treated zones obtain improved fatigue resistance while the untreated length retains flexibility. The combination maximizes pumping power transmission while minimizing rod fatigue failures.

4. Non-Destructive Testing for Subsurface Flaws

To identify any subsurface material or machining flaws that could lead to failure, every rod is 100% inspected using non-destructive testing methods. Common techniques include magnetic particle, ultrasonic, and eddy current testing to verify the integrity of the internal structure and metal quality. Defective rods are immediately discarded.

5. Robotic Roller and Visual Straightening

The rods pass through a multi-roller straightening machine which uses RESERVED robotic arms equipped with laser guidance to measure and correct any deviation from straightness or centerline runout. Workers then manually straighten and adjust any rods beyond the straightener's capability. Visual inspection confirms an optimal straightness profile before the critical polishing step.

6. Polishing the Rod to a Mirror Finish

A polished rod finish is essential for minimizing friction wear and fluid leakage during pumping. The rod surface is polished to an ultra-smooth 3-5 micro-inch finish using abrasive belts and rotating brushes. This mirror-like polish extends the seal life and runtime between replacements. The polishing media and residues are thoroughly cleaned off to prevent contamination.

7. Confirming Specifications with Final QC Checks

Before shipment, each rod undergoes a battery of final quality control checks. Dimensional measurements confirm compliance with API specifications for straightness, thread dimensions, and outer diameter tolerances. The finished weight and length against the planned rod string design are validated. Lastly, all rod data including heat number, grade, length, and test results are recorded for traceability. Only rods passing every test are approved for delivery to customers.

With this rigorous manufacturing and inspection process, clients can trust they are receiving the highest quality Sucker rods optimized for maximizing uptime and extending service intervals in demanding oil well environments.
